How to cut galvanised pipe: clean methods and re-protecting the edge

Why cutting galvanised pipe needs care

Cutting a galvanised pipe raises two issues that cutting plain steel does not. First, the cut face is bare steel: the zinc coats the outside and inside surfaces, not the wall in between, so a fresh cut leaves an unprotected ring of steel that will rust unless it is re-coated. Second, any method that heats the zinc, such as an abrasive disc or a torch, vaporises it into fume, which is a health hazard. Both issues have simple answers, a cold cutting method and a zinc-rich touch-up, but they are the reason galvanised pipe is not just cut and forgotten like a length of bar.

Cold cutting methods that keep a clean edge

Cold methods cut by mechanical action rather than heat, so they leave the zinc around the cut intact and produce little or no fume, which makes them the first choice for galvanised pipe. A rotary pipe cutter, which clamps round the pipe and is tightened as it is turned, gives the cleanest, squarest end with almost no swarf and is ideal for round pipe on site. A bandsaw or circular cold saw gives a fast, accurate square cut for a workshop, and a hacksaw handles small jobs by hand. All of these keep heat low and the edge clean, ready for deburring and re-coating.

Abrasive and thermal cutting

An angle grinder or chop saw with an abrasive disc will cut galvanised pipe quickly and is common on site, but it generates heat, sparks and fume as it burns off zinc along the cut, so ventilation and eye protection matter and the edge comes away rougher and hotter. Thermal cutting with a torch is generally avoided on galvanised pipe because it vaporises a wide band of zinc and produces the most fume, and it is rarely needed for tube in any case. Where an abrasive cut is used, treat the fume as you would when welding galvanised steel and re-coat the edge afterwards.

The cut edge: exposed steel

Whatever method is used, the cut leaves a ring of bare steel at the wall of the pipe, and this is the spot most likely to rust because it has no zinc on it. On a short offcut this may not matter, but on an installed pipe that stays outdoors or in damp conditions the cut end is exactly where corrosion starts, creeping back under the coating from there. This is why re-protecting the cut end is not an optional finishing touch but the step that keeps the whole galvanised pipe doing its job, and it takes only a minute per cut.

Re-protecting the cut end

The standard repair for a cut end is a zinc-rich paint, sold as cold galvanising compound, which carries a high proportion of zinc in the dried film and restores the sacrificial protection by corroding before the steel does. First deburr and wire-brush the cut end to clean bare metal, removing any swarf and loose material, then apply enough coats to build a zinc thickness similar to the original coating, letting each dry. On a threaded or fitted cut, coat before assembly. A cut pipe usually needs deburring before it is used, because the cutting leaves a raised burr on the inside and outside edge. A hand reamer, a deburring tool or a file removes the internal burr that would otherwise restrict flow or catch, and a light chamfer on the outside eases fitting and welding. Deburring also cleans the edge ready for the zinc-rich coat. A clean, deburred, re-coated end is what turns a rough cut into a finished joint, and skipping it is a common cause of poor fit and early corrosion at the cut.

Threading a cut galvanised pipe

Galvanised pipe is often cut and then threaded so it can be joined with screwed fittings, and threading raises the same coating issue as cutting, only more so. Cutting a thread removes zinc across the whole threaded length, exposing bare steel in the roots and crests where water can sit, so a threaded end left untreated corrodes from the joint outward. The practical answer is to cut the thread cleanly with a die or threading machine using cutting oil, clear the swarf, and then coat the finished thread with a zinc-rich compound or use a jointing paste that protects the exposed steel as the fitting is made up. This keeps the connection sealed and the bare thread protected, which matters most on pipe that runs outdoors or in damp conditions.

Fume safety when cutting galvanised pipe

Cold cutting produces little fume, which is one of its advantages, but any method that heats the zinc, an abrasive disc most of all, releases zinc oxide fume that causes metal fume fever, a flu-like illness that follows a few hours after breathing it. The controls are the same as for welding: work in a well-ventilated space, keep out of the plume, use extraction where you can, and wear a suitable respirator if ventilation is poor or the space enclosed. Choosing a cold method in the first place is the simplest way to keep the fume low.
